Beyond the main compressor contactor, most aircon units rely on a handful of smaller relays to stage fans, sequence auxiliary heat, or switch smaller loads on and off in response to the control board. Each relay works the same basic way: a coil of thin wire is energized, it pulls a small internal armature, and that armature closes a set of contacts — a smaller, lower-current version of the same mechanism running the main contactor.
Relay coils fail gradually, most often from:
- heat exposure inside a crowded electrical compartment, or
- age-related breakdown of the coil winding's insulation.
As a coil weakens, it may still pull the armature closed, but with less force and less consistency than when new.

The audible symptom is the giveaway: a healthy relay produces one crisp, single click when it energizes. A weakening relay chatters — a rapid, buzzing series of clicks as the weakened coil struggles to pull the armature fully closed and hold it there. That chatter itself generates additional heat and arcing at the contacts, accelerating the same failure it is a symptom of.
Left alone, a chattering relay eventually either fails to close reliably or welds its contacts shut from the arcing, leaving that load stuck on regardless of what the control board is telling it to do.
Catching this requires listening to the panel during a call for cooling or heat, because a chattering relay can look identical to a healthy one on a quick visual check. With the compressor and fans already running nearby, hearing that chatter means standing at the open panel during the cycle.
